I don't know why I put the primary collectors together the way i did, but it sure did cause me a lot of unnecessary struggle. I did learn from it, though.

yes, I know the angle of the top tube into each one is sub-optimal. That was purely driven by needing them to exit under the package tray. By the fourth one, it kinda looked like I knew what I was doing:

I will apply what I learned on these, and the secondary collectors will be dialed on the first try.

Weekend progress report: 

  • all primary tube blow-throughs patched
  • one primary tube cut and repositioned
  • all primary collectors trimmed and welded
  • all secondary pipes measured, cut, and tacked

Work is friggin' crazy right now, not sure if I'll get any time in the garage this week. Taking a vacation day Friday to retrieve AK1 from campus, and Saturday we fly to DC to get my new daily.

back story: in 2003 my buddy bought a new Mazda6 and I bought his 1996 Probe GT. Then in 2010 he bought this E92 CPO with 5k, and I bought his Mazda6. I've been bugging him for a few years about falling behind schedule, and about a month ago he said "it's time." He's lived within a couple blocks of the Pentagon City Metro since 2010 so the car has mostly been in the parking garage. Dealer service since new, clean PPI, new PS4's, aftermarket 16" rims with winters. Given how good the 224k N52 in my E60 runs, I'm pretty confident that this much simpler car will be a good ride for several years to come. Gonna lose the front plate and black out the grille and call it good.

Finally back at the welding table:

both secondary collectors are cut and welded. Next step is to tack secondary pipes to primary collectors, then make final adjustments and start finish-welding them together.

Dang those are looking good! I don't remember reading it, but what material are the tubes? Or just a mix of whatever you could get?

Flanges are mild steel, traded for a 750 of Jim Beam. Primary tubes scavenged from a $20 set of once-chrome "street stock" long tubes. I did break down and buy a couple mild steel J + 90 bends from Speedway. Will be making my own megaphone collectors by taking pie cuts lengthwise out of a tube that is the intended exit diameter.

Notice how us dumb builder types overdue everything? 

Im sure there are very few in other vocations that do so much that will never be seen. Good work though!

I took a stab at megaphone/cone fab last night and thought of you. It's an incredibly difficult way to ruin every hose clamp you own, but it is feasible. Good luck with yours. I recommend the really beefy screw/nut style hose clamps. That's the only one that didn't die.
