Read the whole thread today and learned a lot about sand casting.  Great stuff.  One question, though.  Will you have enough room to pull the harmonic balancer/ front pulley off the crank snout with the engine in place?

For removing the balancer, I'll have to lift the engine just a little or remove the steering rack.

I worked on the intake again today. 

 

I cut the runners, risers, and vents off of the part and smoothed it off with a carbide burr. Then I drilled the holes for the mounting bolts and fit it on the engine for the first time. 

 

 

It fits! It is about 1/8" longer than intended, but that won't hurt anything. Next I laid out the hole I needed in the top of the intake, I drilled around the edge, then hammered the middle piece out. Here you can see the only major defect in this casting. With it's location I decided to live with it, and repair the defect with welding. 

 

 

 

After I welded in my repair piece I very carefully fitted the elbow piece to the main plenum. I filed all the corners nice and smooth. Then I beveled all the joints to ensure good penetration. 

 

 

 

And here it is fitted on the engine! Here you can see why the intake was so compact. With my engine shifted back so far, I restricted the space available to myself.
