My E39 has bypass flaps and so do all the shrouds we build at work. You can actually buy the flaps from Spal. You'd be amazed at how slow the actual airflow through a radiator is at speed, though.

A picture of your engine bay would help here. I find it hard to believe that the factory belt driven fan is only 1" thick to leave 1" of clearance to the radiator. The thing about fans, too, is that you likely have 2" to the pulley, but might have 8" elsewhere. Hard to picture it without, well.. pictures.

Yep, worst case scenario. I'd say a slim fan is your only option.
How do you plan on controlling it? What is your temp probe going to be? Any chance the radiator has an M20X1.5 plug on it?

The radiator has a bung at the bottom left for the E21 supplementary fan switch. Not sure of the threads, but I do have a switch in there. The only question is the temperture it's set to trip at. Worst case, I have a spare mounting point in the water neck - I'm sure I can find a switch to mount there if need be.

Were later models equipped with an electric fan? I'm just thinking there has to be a water pump/pulley option that would give you more room. I think the only thing preventing an electric fan in that application is the pulley. Otherwise, there's plenty of room

If the threads are M22X1.5 (I was off earlier) then there are a multitude of switches that will work. Volkswagens from 1976-1997 for instance use a monster of a switch rated for like 30 amps (no need for relays) and are available in lots of temp ranges.
