Looking to create my own motorcycle handlebars. Is 1 OD x .065 wall x .870 ID DOM considered strong enough for this application?

(This is 16ga in round mild steel DOM.)

I’m trying to semi-sleeve 7/8” (or 22mm) OD into a 1” OD tube and .065 gets me a pretty close fit.

0.065 is going to be at the low end of acceptable. 0.090 or 0.125 wall will be better in a strength and deflection direction. Add to that that any welding will make local strength issues and 0.065 is probably out. Bending 0.090 or 0.125 will be tougher.

As another way to determine the 'correct' wall thickness, measure the wall thickness of the 7/8" that you currently have and duplicate that wall thickness in your 1" OD. Should be slightly stronger all things being equal.

Thank you. The more I tried to visualize the wall thickness (about 1/16?) the more I thought the strength wouldn’t be there.

Overnight I think I’ve come up with a design where I can use the aforementioned 1” tube to sleeve completely over the 7/8” and use a different, heavier-wall 1” DOM to weld to the sleeved portion. Thereby making the sleeved portion potentially stronger than I’d need.
