Uh oh fourth gear.

I disassembled this transmission because of a constant roar/whir at engine speed in any gear including neutral when the clutch pedal was released. I diagnosed this as an input shaft bearing, which it may be. All four bearings (two input shaft ball bearings and two roller element bearings on the countershaft) look OK, but have not been examined closely

Still looking for a good fourth gear.

On the bright side, I was able to take apart the rest of the main shaft and add that little clip and those three little damnable sproinger things. I ended up needing four hands, but getting it on anyway, then, to "press" (in quotes because I actually use a pipe and a big hammer) the bearing on and not disturb the gentle assembly, I wrapped the area in rope so the outer dog clutch thing couldn't move.

Fun, but done. Well... except for fourth gear.

Hammering bearings into position can cause them to have that same whir.

I wouldn't really worry about that fourth gear. I might try to polish it up some. How does the mating gear look?

If you need to get a bearing ON, you can just heat up some oil in a pan with a hot plate. The bearing will slide right onto the shaft. No hammering needed.

I needed to hammer off and on. Off because my bearing splitter was slightly too narrow, and on with a big pipe so I only hit the inner race, which is pretty safe.

The mating gear looked great, actually, but it's much larger (this being OD) so there are more teeth to spread the same load across.

I dunno, I am pretty sold on replacing fourth gear. I am still sourcing one, though, so my hand may be forced.

Fourth gear is in the mail, $105 shipped.

In other news, the rest of the mainshaft is assembled.

Now the bad news. The bushing got cut/pressed out of the reverse gear and then I found that the bushing which was sent in the kit is the wrong diameter. Like 1/2" wrong.

More bad news. I got the "silicone port" thingie, and it won't work. It's too big, so the faux stake pocket would need to be gigantic, and it is made for a larger diameter hose, so it deforms the hose more than I would like. Also, the gasket is made of silicone, which will totally be destroyed by gasoline.

So back to the drawing board.

I am dying here. Without the fourth gear and the bushing for reverse, I can't put the transmission back together, and until I get some steel tubing (ordered tonight) I can't get the fuel filler vent settled. I really don't want to move on until those two things are handled, so I stuck.

The bushing in the kit was for the tailshaft. I put it in tonight. That means that I need a reverse bushing, a part which doesn't show up on parts lists at all. Crud. Off to the phone tomorrow AM or else buying a used reverse gear entirely on ebay.

So I was right about being wrong. Just got off the phone with Passon Performance. The bushing is not supposed to be serviced. They have a fancy fixture, and won't charge me but shipping to put another one in my reverse gear, so I am shipping it to them tonight.

In other news, the cluster gear is weird. It goes:

Thrust washer, spacer washer, row of needles, spacer washer, row of needles, inner sleeve thingie, row of needles, spacer washer, row of needles, spacer washer, thrust washer.

To be clear, I bought this kit from Jamie and Passon in 2009. he's giving me tech support today. Highly recommended.

I got my tubing. Unfortunately, it didn't bend as I had hoped that it would. I used a stiff rubber fuel hose on the ID, but it still flattened it more than I would have liked to see. Off to source a metal spring type bending tool and straighten my bend for try #2.

I did drill a hole in the stainless filler piece, though, so I am committed.

Fourth gear got here:

And got installed.

So did the deck wheel and front tubes for the lawn tractor.

Unfortunately, my external spring tube bender thingie arrived and I failed miserably at creating a tight 90 degree bend with it.

Unfortunately it was an un-inspirational weekend. Tunawife's birthday on Saturday and a Jeep water pump for a friend on Sunday night.

I am chomping at the bit to get that transmission rebuilt, though.

So that was a week. It's been a lot of work. I finally got into the truck again. I was really worried about assembling the cluster gear. It's that big assembly with all of the roller bearing elements, the spacer washers, and the thrust washers.

It was actually pretty easy.

Then I went to assemble the mainshaft. I pressed and attached it to the tailshaft housing, and then realized that I had forgotten to put the speedo gear on. Then I decided to work on a secret project. While doing so, I may have set myself on fire. Briefly. Afterwards I removed the mainshaft, and tried to install the speedo gear.

See that little tab which isn't there? It's broken off. Without that little tab, it will just spin on the shaft and will definitely not measure the speed of the shaft. I stuck again.

Got some big work done tonight, but I can't figure out how to use my fancy new (company provided) phone enough to actually make those pictures go anywhere yet.

Long story short, the vent line for the gas tank is bent. I started tonight with a straight 3/4" line and a bender spring. Now I have a bent line and sore hands. It parallels the fill tube very nicely, and is connected (but not yet clamped) at each end, as is the filler tube. Next up is cutting the wheeltub so that it fits properly.

Instead of wrenching last night, Tunawife and I did some rearranging of furniture for homeschool. We also did a budget. My rockin' $100 per month budget for the truck has been slashed to $0 for the next two months.

Well, take the trim off, toss it on the car, come on up and we'll spend a couple of weekends polishing. Won't cost you nothing, and would still make progress.

That sort of thing is exactly what I am heading towards. I'll let you know about the trim. The bad news is that I don't currently own any of the pieces which need to be polished.

I may as well digress. I am stripping the side trim, because frankly it all looked terrible as GM put it anyway. The only shiny bits left are the bumpers (the front is new, but iffy, and the rear is yet to be bought), the grill (mine is bent to hell and I am not sure it will/can be saved), grill surround (don't currently own any usable pieces) and the headlight surrounds (new, already own).

But I still have stuff to do. That bedside I welded on looks pretty awful. The bellhousing area needs to be cleaned up and put back, the driveshaft can be installed (when the transmission is done, obviously), the fuel lines can be run. Stuff like that abounds.
