I picked up an OEM undercarriage for a couple bucks at a local pick a part store and am going to outline that, extend it back some, and use some of the original mounting points. I thinking I'm going to use aluminum but wouldn't mind suggestions on thickness. Also if anyone has used lights or an extra set of flaps laying around I'd love to buy them.
Why the Saab? (generally curious). When you say fully rally build are you meaning "Rally Inspired" or an actual stage rally race car?

Check out the Genuine Saab 6 pt undercarriage brace and see if you can adapt those ideas for your skid plate.
