Fiance's Corolla has rust on the bottom of the wheel well/rocker panel on the passenger side. Far enough gone that if I tried, I'd be able to poke a hole in it.

Unfortunately, if we were to replace the panel, it looks as if it is the entire side of the car--everything except the front quarter panel.

So would the best plan of attack be to cut out the rust, and just weld in new metal? Is there any other way, other than replacing the entire panel?

cut it out. weld in patch panel. or let it go. It will look like all the other corollas in illinois

I would love to let it go. Really, I want to either (A)Sell the car and get her something that she likes--since she has had this for 8 years and now has a big-girl job, she wants something that is "nice", or (B) get her something nice and then I drive it into the ground as my daily--after lowering it (I'd just cut the stock springs).

But I can't do that, because I'd be treading on Daddy's toes here. He got her that car, and there is nothing wrong with that car, why does she need a new one? Is what Dad provides for his daughter not good enough?

Yes, but the situation goes much deeper than that. Between him paying for a wedding that his wife insists they pay for because that is the way it is supposed to be, a fairly unique student loan situation, and Obamacare (direct cause of the loss of over 50% of their household income), I'm going to wait until we're actually married before I do anything.

What would that entail? Cut it out, and spray in foam? Or use Bondo?

If you can get at the back side (or if the hole is big enough to fit your hand through) you can use POR 15 to stop the rust, then use some fiberglass mat (the kind with the random direction strands, not the grid like cloth) to patch the hole. Use more POR 15 as a resin, it will set up HARD. If you are careful and keep the patch just a bit lower than the surrounding panel you should be able to do a skim coat of bondo and make the repair nearly invisible.

No point in welding in a patch unless you are doing a restoration.
